| Alliance Spacesystems was contracted to design, fabricate, assemble,
test and deliver 153 flight composite strut assemblies with bonded aluminum-end
fittings. These struts constituted the bulk of the primary structural tubes
for seven ship-sets of satellites. The struts were designed as replacements
for all-composite designs, yet had to match form, mass, and stiffness.
All 18 strut types shared the same basic configuration but had highly variable
individual parameters, so custom parametric design and analysis tools were
developed to streamline the design process. The analysis had to account
for the effect of bonded joints in its stiffness predictions and the resulting
new struts were verified by test to match the original designs within 10
percent. All 153 struts were proof-tested at 1.4 times limit load.
